There is problem with Volcano + Titan Aero. Distance at the top is very small, screwing and unscrewing it real problem (to replace heat break with PTFE to full metal and back, for printing below and above 250, when PLA stains everything inside etc). IMG_20200731_180453.jpg
For me finally solution was to cut recess in block IMG_20200731_180624.jpg
so I can put cable from heater inside IMG_20200731_180700.jpg
or even use block upside down IMG_20200731_180837.jpg
And it was hard to find smaller 24V heaters, finally found 15mm length (still waiting, almost month for delivery). Standard 20mm on photo is too long for Volcano. My final goal is to have several assembled for different filaments for easy switching.

And it works for easy switching hotends (15mm 40W 24V heaters used) IMG_20200822_181121-min.jpg

I have a similar issue with mine. When screwing in the heater block, I am cringing every time I do that last rotation - it feels like I'm going to damage the heater wires as they get crushed between the heater block and the heatsink.

Other than the severe modification shown here, is there another fix? Could the heatbreak be made slightly longer?

For me shorter 15mm heater, groove and turning it around was enough

Heatbreaks are tricky, 7+6mm threads and they all standard. Other solution probably is modifying Titan Aero bottom, but it requires milling machine (I used drill Bosch PBD 40, vice, coordinate table and 6mm cutter for metal).
